The Rise of Patch Hats: A Stitch in Style

Hats are a small slice of what leaves our floor and a large slice of what sells at the till. Since January 2023 we have shipped 20,815 one-size pieces, 5.2 percent of the 400,813 garments in that window, and every one of them was a cap. The bigger number sits next to it: 116,148 units, 29 percent of everything we stitch, went out as a hat-front and left-chest combo, a cap and a tee carrying the same design. That pairing is the format patch hats live in.

What the hat numbers say about the rack

• One-size caps are 20,815 units since 2023. Small on the shelf, steady across every season.
• The hat-front and left-chest combo is 116,148 units. Buyers order the cap with the tee, not instead of it.
• Full-front tees are 235,125 units, 58.7 percent of the total. The cap sits beside that wall and sells on impulse.

A patch is a digitized design stitched onto twill, then heat-sealed and stitched down to the crown. We run the same artwork on the tee, so the shopper sees the bear on the wall and the same bear at the register. The full numbers page has the placement split by unit.

Materials that hold up

Structured truckers and unstructured cotton caps both take a patch. We pick the blank for how it sits on a display peg, not for the cheapest quote. Heat-seal plus a stitch-down border stops edge curl, which is the failure that gets a hat returned.

Stitch counts on a patch

Patches run lean. Most of our patch artwork sits in the 5,000 to 10,000 stitch band, which is where 68 of the 266 products with a recorded count land. A raised satin border and a tight underlay keep the edge crisp without pushing the count up. A namedrop adds about 300 stitches.

Merchandising the combo

• Hang the cap beside the tee that shares its artwork. The 29 percent combo figure comes from shops that do this.
• Block by theme. Wildlife caps next to wildlife tees, one destination name across the set.
• Keep three price points on the peg so the hat has a cheaper and a dearer neighbour.
